Finally the car works and is back on the road.

The new gearbox works very well, shifting is smooth and precise compared to my d16.

It only has 50057 kms on it.

Taking it easy for a while then ill see how it shifts at high rev.

Got your axles rebuilt then I'm guessing?

Nah i just bought another one used, 150 buks not so bad.

I played with the gears a little slowly accelerating to redline. 1st gear is way longer on the D20 then the D16, i used to redline 1st at around 40 kph, now it redlines at 60kph so when i shift into 2nd, the revs are way higher (makes sense since the 2.0's max torque is higher then the 1.6), the other gears also shift into a higher rev. 2nd and 3rd redline at the same speed at the D16.

Im satisfied at this point. Ohh and it only took me about 4 hours to change the entire thing. Once you know how its easy.

What need to be changed to put a D20 or F20 into aveo?
Need to change any axle shaft? Clutch (due to different splines)
Need to change linkage?

What is the gear ratio of D20?

You need to swap the clutch release system from the D16 to the D20. The 20 uses a different system then the 16, just unbolt and rebolt on the 20, its a direct fit.

You dont need to change the axels, linkage or the clutch its a direct bolt on, both gearboxes are identical on the outside, only the insides are different, the 20 has stronger internals and a different gear ratio.

Final drive gear ratio is relatively the same as the 16, 1st gear is a big difference, 2nd and 3rd have slightly different ratios while 4th and 5th are pretty much the same.

With the data I could gather online, your observations would be quite right. Let's look at a the D20 and D16 gear ratios and top speed at 6500rpm:

Optra

1st 3.54 35mph
2nd 2.15 57.5mph
3rd 1.48 83.7mph
4th 1.12 110.6mph
5th 0.88 140.8mph

Final Drive 3.55

Aveo

1st 3.95 28.3mph
2nd 1.95 57.2mph
3rd 1.28 87.2mph
4th 0.97 115.6mph
5th 0.76 146.9mph

Final Drive 3.94

As you can seen, the D20 has a much closer gear ratio, good for performance.
