$250 for a hunk of rubber!?!

well, looks like the intake boot i accidentally tore when replacing my Condenser finally reared its ugly head; this afternoon, Scoot Scoot lost ALL Power, went down to 10MPH, with the tachometer bouncing between 1000 and 2000 RPM. and even earlier, while waiting at a traffic light, the engine bogged down to where it was threatening to stall. I went to GMPartsDirect to see how much a new boot would cost, and got MASSIVE Sticker Shock! GM wants $250 FOR A HUNK OF MOLDED RUBBER!!? and Guess what: THERE ARE NO AFTERMAKRET OPTIONS! at this point, I'm willing to drive to Detroit, Find the Pencil Necked Bean Counter Who Thought that $250 was a fair Price, AND BEAT HIM WITH HIS OWN OVERPRICED PART!

Unfortunately, the Aveo is RARELY in any of my local junkyards, and I pretty much found out WHY the thing is so damn expensive: you are paying for a new MAF sensor as well as the pipe itself.

After using COPIUS amounts of Gorilla Tape, and one Commute to work later, I'm CONVINCED that if anyone has the problem of losing ALL power, engine stalling or threatening to stall, as well as surging or bucking, the VERY FIRST thing that should be inspected (and don't just feel it in the car, ACTUALLY REMOVE IT and look at it at from ALL angles!) is the Intake pipe!

I could not agree more. My intake on my 2006 had holes in it and you could not see until you removed it entirely. Glad I got a new one. Alas the 2006 is way cheaper than yours.

And not only that, enough time has passed where the 2004-2008 intake pipe is being manufactured in the aftermarket; 2009-2011 owners only have 3 choices: the junkyard which a complete crapshoot, eBay where the prices are less than dealer, but are still expensive; or you can go for the full Stealership Wallet Rape.

Not sure what year is your car but you might want to check there. Dealer price is probably about $120.

I've already looked at Rock Auto, and the one they are selling is for the older E-TEC engine. If I were to try to use the older intake pipe, it wouldn't fit because the throttle body position was changed when they went to the Gen III engine. Instead of being up high and horizontal like on the old engine, they put the throttle body on the Gen III engine down low and vertical.

Interesting, I had the same problem a couple of years back on my 09 and couldn't find the part anywhere other than the dealer as well and was just as shocked at the price for this part at the local Chevy dealer although the price was a bit cheaper than the $250 they quoted you. I paid about $180 for it (which is still a ridiculous amount for a rubber tube) but it was still cheaper than the price given to you. This is at a dealer in a small Indiana town mind you so it's interesting that it is more now, I would imagine that prices would drop instead of go up as time goes on. Looks like the eBay link is the best option for you at this point. I am currently in the process of cleaning the throttle body itself and it is not an easy task for novice! Good luck on your repair!

well, things have taken a turn for the worse; I got the dreaded P0420 code this afternoon. so my $250 problem just turned into a $2,116 problem.

I means either the o2 sensors or the cat. sigh.

I would get the intake fixed first before working on the exhaust. Cars are just like computers, garbage in garbage out.

if the car is running right, and your haven't fixed the intake yet.
It could still be the flow/gas/metering trifecta that caused the code.

Fix what is known before re-diagnosing.

Yikes I see what you mean. Can't believe it is that expensive to replace the catalytic converter. Will be dreading the day that happens with my 09 Aveo. It seems that like they set a trap with this car: An inexpensive car with very expensive parts to fix it!

just ordered the new pipe off of ebay, for only $167, MUCH cheaper than going to my local Stealership!

Got a present in the mail today; here is the old crappy intake (the nut driver is indicating where it tore) next to the new hotness! Time will tell if the tear truly borked my cat (hopefully not, or else GM WILL be hearing from me on that) and I would like to give a MASSIVE shoutout to Larry H Miller Chevrolet's eBay store, because they took a LARGE chunk off of the price I WOULD have paid had I gone to my local Dealer. (The main issue is that I have the honor of living in a state that has THE HIGHEST combined sales tax IN THE ENTIRE COUNTRY, at a whopping 9.75%; meaning on top of the $250 price for the part, I would be paying $25 in sales taxes!)

It's unlikely that the broken intake hose caused your cat convertor to go bad. (I've had split intake hoses on most of the Asian cars I've owned and it never caused the cat to fail.) I recently changed the flex pipe on my '09. The cat converter is NOT in the manifold. It is in the first pipe that is farther back, rearward of the flex pipe. But beware - changing the flex pipe is a bitch of a job, because the flange connection of the two pipes becomes galvanized into one solid mass of rust. That means that if your cat is bad, you will need to replace the front flex pipe as well.

I don't see how a bad intake tube would fry the cat?? A misfire, raw fuel, cranking the engine too long with the fuel pump hot, clogged air filter, bad plug wire, and even bad plugs will fry a cat, but never seen one burn because of dirty air or wrong MAF signal.

When this happens that the flange connection becomes completely rusted what is the best thing to do to be able to disconnect them? I ask this because I may need to change out the oil pan due to a possible leak in the gasket of the oil pan. I also have an 09 aveo and the flange connection that connects the oil pan to the catalytic converter is completely rusted over as well.

pretty much your best bet is to soak the fasteners in penetrating oil; if that fails, heat from an oxy acetylene torch is your best friend.

Your statement does not make sense to me. The oil pan is in no way connected to the catalytic converter or the exhaust pipes. You will need to use a hammer and chisel to separate the exhaust pipe flanges after you cut and drill the fastening bolts out of the flanges.

Actually, the flex pipe runs right below the oil pan, as shown in the attached picture.

Let's be clear about this: I had to replace the flex pipe with much effort involved, so I know what is there. The cat is in the first exhaust pipe that extends reward of the flex pipe. If you don't believe me, try changing a flex pipe on this car and see for yourself. But if you F-ed around with your ox sensor or didn't install it correctly, that might have contributed to your problem.

but that's the thing: I DID NOT Install it myself: I had my Local GM Dealer install it.

OK.Then you need to take it up with the dealer. But if they fooled you the first time around, it will be even harder for you to present your case against them and prove it the second time around.
